OKay,
So...who has an easy step by step method for creating a custom made Space Hulk with left of Imp and Chaos cruiser bits, and maybe some other 40K pieces?

Just glue bits together.
Check out The BFG annual 2002 for example. Pretty much to the end.

Haha, I bet someone will do it for you but it is really quite easy to do. Mainly because it does not need to be neat.

I eventually plan to make an Ork fleet, and when I make the Space Hulk, I'm going to do it according to a story that you can see in the mini itself.
For example, the core Imperial Battleship will have a name, and a history. It was bombarded by asteroids in the warp, and then collided with a Chaos vessel that had severe damage. The hulk gained rock mass in three distinct places, and then was ejected from the Warp. Found by Orks, it was "improved" according to the plans of a Mek. Halfway through, the Mek died when a disgruntled Gretchin ejected him into space. Another Mek with a less grandiose and more erratic plan took over, smoothing out gaps in the defences and creating a giant prow in the shape of a jaw.
Or am I overthinking this?

But you should complete each stage completely and take a picture before you add the next story parts. :)
